Boy oh boy, you are a determined fellow.  Have you considered ordering a complete new rear wall?  I see in a post 1.5 years ago, you inquired about a partial wall.  Did you talk with Phoenix about that and also for other needed panels and doors?

I did. If you look closely under the PC you can see the partial end cap that the factory had made and shipped to me along with and couple of fiberglass panel to patch the hole on the side(Thanks Carol). I was also able to find a company to make some new doors that are actually nicer than the ones that got damaged.

Along with patching this damage my plan is to:

Update the front end to look like the current PC's today's(from the current 2005 front end)
Install Semi (Peterbilt) air ride seats.
Remodel and update the interior.
Paint...not sure how yet but need to blend something in to cover up my body work.

Yes...I spend a lot of time watching YouTube so I am YT certified!
Needs to be done for a 4th of July (party) Trip to Flathead Lake in Polson, MT.

How ambitious. Did you try waxing it out before you cut into it?  Lol

Mad skillz!! Perhaps the previous owner should have invested in a back up camera?

Interesting. That looks like a 2900, which is what I have. I saved the photo so that I know what it looks like inside my bedroom walls! Thank you for the pic.

Best of luck on the remodel. Keep us posted please

Changing the front end involve more than getting a clip that includes the grill?  Looks like a change to current style front would include having to install, hood, quarter panels, bumper.  Which begs the question about alignment with doors.  Then there is the sensor for the airbags.

Cerainly would resurrect the appearance. .

Yes, Changing the front end requires:
2 - fenders( they already mate up to the existing doors)
New hood
new grille
2- headlights
new core support
new wire harness for headlights
Hoping to make my bumper work with modifications
I have already gathered all these parts and ready to dive in. My work(job) keeps getting in the way!

Awesome that you were able to secure all the needed parts for the back-end rebuild.

Of coarse it is a matter of taste, but I personally appreciate your 2005 front style much more than the current style that I refer to as the "Dump Truck" look......my apologies to everyone with a 2008 or newer chassis.  Doing so, you also sacrifice the dent & rust proof fiberglass hood for a conventional steel one.

I once had an obsession for the fancy aftermarket hood with twin scoops on the 2003-2007 Dynamax Isata Sport.  That would be interesting on a PC of the same years.  The billet grille adds even more "style".

Yet our PC with full body paint and lower bumper cover is a very acceptable compromise.

Agreed!  Relocating the Ford emblem on it adds some 'factory' look, along with the later style reflector headlights. Worked for me. Dont need the extra rain inlet ducts in the hood... roflol

I did look into the kit for putting on the later (2008+) grille and headlights, but the width of the later front looked kinda goofy to me. The headlights are wider than the doors, the flares do their best to blend it in...still looks like it hit a wall and compressed to me.  But beauty is in the eye of the beholder, right??  Not a bad price either, $1500.  Not sure if there are different ones out there now.  :)(: :)(:

But good to see this project is still underway!  ALL the best!   :)(: :)(:

Looks good to me.  Thanks for the information and pictures.  I would choose the upgrades without hesitation, if any front panels ever need replaced.

I have been making more progress on my PC. It is finally all enclosed and ready to start the fiberglass work. The back cap section that I received from the factory is almost an exact fit. Unfortunately this cap section was built for a PC with no spare tire...so a little more work for me(blue tape outline). Still better than having to rebuild the whole rear cap.
